FARO Products vs. Calipers vs. Thermal Cameras: A Practical Guide to Choosing the Right Measurement Tool

In my role coordinating measurement support for 200+ rush jobs over the last few years, I've learned to ask three questions before recommending anything: how much time do we have, can we get the right tool to the part in that time, and what is the worst case if the measurement is wrong? That is why I hesitate to answer the question "which measurement tool should I buy?" with a single recommendation. There is no universal answer. There is only the right tool for the specific problem you are actually solving.

Before you look at FARO products, calipers, or thermal cameras, sort your problem into one of three buckets:

  • Large, three-dimensional dimensional measurement on big parts or complex assemblies.
  • Simple, small feature checks on the bench or on the line.
  • Thermal inspection where you need to see heat patterns, not dimensions.

Scenario 1: Large parts, 3D geometry, and FARO products

I remember a call from March 2024, 36 hours before a client's production restart. A 3-meter weldment was suddenly not fitting. The team thought they needed to re-machine the whole part. We showed up with a FARO laser tracker, measured the part in the assembly position, and found a locator pin bracket 2 mm off. That is the value of portable 3D measurement: you can bring the instrument to the problem and get an answer in one visit.

FARO products are built for these situations. The FaroArm and Vantage laser trackers are designed to measure large parts in place, without moving them to a metrology lab. If you need to inspect a car body, a casting, or a robot cell, this is the category that matters.

If you are looking for FARO products, start at the FARO store or with a recognized FARO channel partner. A new FARO tracker can range widely—my rule of thumb is $60,000 to $120,000 depending on model and accessories. The FaroArm starts a bit lower, around $30,000 or more depending on length and probe. Those are not official quotes; pricing changes, and as of January 2025 you should verify at the FARO store or with a sales engineer.

Everything I'd read about metrology said you need a fixed CMM for real accuracy. In practice, a portable laser tracker is often more accurate for large parts because you are not fighting the part-to-machine coordinate offset.

To be fair, fixed CMMs still make sense when you are checking hundreds of small prismatic parts every day. FARO does not replace that. It solves a different problem.

Scenario 2: Small features and the 8-inch digital caliper

Now flip to the other end of the size range. The 8 inch digital caliper is one of the most common measurement tools on a shop bench, and it often gets overlooked because it is not glamorous. That is a mistake. For features under 7 inches with tolerances of ±0.001 inches or looser, a good 8 inch digital caliper is usually enough. You get a fast check, no setup, no warm-up. You do not need a coordinate measuring machine for every part.

What most people don't realize is that resolution and accuracy are not the same. A digital caliper can display 0.0005 inches, but its published accuracy is typically around ±0.001 inches over 8 inches. That is acceptable for many bracket, sheet metal, and clearance checks. It is not the tool for a press-fit diameter if the tolerance is ±0.0005 inches.

This is also where the "small client" issue shows up in metrology. A smaller shop often searches for an 8 inch digital caliper because that is what their budget and their current jobs support. That should never be dismissed by a vendor. Some of my best customers started with a single caliper before they bought a FARO system. The measure should not be how much you spent, but whether the tool answers the question in front of you.

Scenario 3: Thermal imaging — E60 and FLIR pricing

Thermal measurement is a different game. You are not looking for dimensions. You are looking for heat patterns. An e60 thermal imaging camera is a common search, and it usually points to the FLIR E60, a mid-range model from FLIR's Exx series. FLIR has since moved on, but used E60 cameras are still around. If you see one listed, check the calibration date. Without current calibration, a thermal camera is just a fancy IR photo tool.

The question I hear most is how much is a Flir thermal camera? As of January 2025, here is a realistic range:

  • Phone-attached entry models: about $299–$399.
  • Used older professional units like the FLIR E60: about $2,500–$4,500 depending on condition and calibration.
  • New professional Exx-series cameras: roughly $4,000–$6,000 or more.

That range is wide because the word "thermal camera" covers everything from a hobbyist tool to a certified inspection instrument. Please verify current pricing on FLIR's official website; prices have shifted because of component shortages and new model cycles.

I went through this when our company bought a used E60. I hit "confirm" and immediately wondered if we had made a mistake. It did not have the newest detector, but it did have a valid calibration and enough resolution to see a failing splice in an electrical panel. That one inspection paid for a big chunk of the camera. The lesson: don't buy more thermal camera than you need, but don't buy one without calibration that cannot answer your question.

How to tell which of these you actually need

Use feature size as your first filter, not the brand name.

  1. If the largest feature is more than about 3 feet and you need 3D relationships such as hole centers, planes, and angles on a big structure, look at FARO products or work with a metrology service provider.
  2. If the feature is under 8 inches and a simple two-point measurement will do, an 8-inch digital caliper is a no-brainer. Add a micrometer only when you need a fixed anvil and consistent measuring force.
  3. If the measurement is about temperature distribution or electrical hotspots, you need a thermal imaging camera. The E60 is a proven model, but make sure its calibration is current.

If you are still on the fence, start small. Buy the caliper. Rent the FARO equipment or the thermal camera. Use the results to decide whether owning makes sense. That approach keeps you from spending $60,000 on a problem that a $400 tool could solve—or, just as bad, trusting a $400 tool to do a job that needs a FARO system.

Bottom line: the tool should fit the true size and tolerance of your problem. FARO products are excellent for portable 3D measurement, and the FARO store is the right place to start if that is your need. But an 8-inch digital caliper might be the smartest purchase you make all year. And a Flir thermal camera is cheap or expensive only in relation to the problem it helps you catch. Measure the right thing, with the right tool, and you will save both time and money.
